Maintenance Detective: Safety Circuit

Suppose you have a safety circuit on a machine that won't reset, no matter what you do.


After checking all the doors, you go open the cabinet and see that the safety relay is showing "channel 1 light is on" and "channel 2 light" is off. 


What happened, what am I looking for, how do I need to proceed?










Answer:


One channel light on and one channel light off is an input fault on a safety relay.  The relay is detecting a fault because the two channels didn't make simultaneously. Dual-channel safety relays don't just check that both channels are closed - they require both to close within a defined time window. If one lags or doesn't close at all, the relay sees an asymmetry and won't reset.


First step is to check continuity on both channels, but a continuity check alone isn't enough. If both channels show continuity, the next step is to measure voltage at the relay input terminals with the circuit live and the safety device actuated.


A bad connection can cause a voltage drop on one channel transiently. That drop can delay the signal enough to miss the simultaneity window, which gives you the same fault condition as a broken wire, but one that a basic continuity check will completely miss.


That's also your culprit for the intermittent faults nobody can reproduce - it resets three times fine, then faults again, because the resistance is borderline and connection quality changes with temperature and vibration.


Also, good info... you have to power it down to clear this fault.  So don't fix a bad switch and wonder why it wouldn't clear.
